3D Printed Halloween Props and Masks

Halloween is the one night when a mask that fits perfectly and a prop that looks real are worth the effort. Shop-bought costumes are the same for everyone; a 3D printed mask is made to your face and your idea. Here is what we print for Halloween, how sizing works and when to order so the paint is dry in time.

Masks that fit

Printed masks come in three families.

• Full-face and half-face masks: plague doctor, skull, demon, fox, oni, sci-fi visor, a favourite horror villain.
• Helmets that cover the whole head, with a hinged or removable faceplate. Our 1:1 Arthas helmet is a good example of what is possible at full scale.
• Wearable pieces: horns on a headband, jaw pieces, cheek plates, a third eye, glowing "cybernetic" implants.

A mask is scaled to your head measurements (width at the temples, chin to brow, ear to ear over the crown), so it sits where it should and the eye openings line up. It is padded with foam inside and held with an elastic strap or a chin strap. Fantasy Lab 3D can also cut ventilation channels and mesh eye covers so you can breathe and see.

Props that look real (and are safe)

• Skulls: anatomical, stylised, animal, or a giant one for the porch.
• Weapons: a scythe blade, a cleaver, a dagger, a sci-fi pistol. Printed plastic with rounded edges is far safer than anything metal.
• Staffs and wands with LED tips.
• Jack-o'-lantern shells that never rot, with a slot for a tea light or LED puck.
• Severed hands, potion bottles, spiders, bats, gravestones for the table and the doorstep.
• Candelabras and lanterns with a flickering LED for ambience.

Large props are printed in sections and joined with pins and glue, then sanded so no seam shows. See assembling multi-part prints for how that works.

Halloween falls in a cold season, so anything for the balcony or doorstep should be PETG or ASA rather than PLA, which turns brittle when cold. Our guide can 3D prints live outdoors? explains more.

Finishing: the part that sells the look

An unpainted grey mask looks like a prototype. The transformation happens in post-processing: sanding the layer lines, priming, painting, weathering with washes and dry-brushing, and a matte or gloss clear coat. Bone effects, rust, blood, aged bronze and mirror chrome are all achievable. We describe the steps in post-processing 101.

Lighting is the second trick. A few LEDs behind translucent plastic make eyes glow, runes pulse and lanterns flicker. A small battery pack hides in the mask or the handle.

When to order

A simple mask can be printed and painted in a few days. A helmet or a multi-part prop with LEDs takes longer, and painting needs drying time between layers. For Halloween we suggest getting in touch by early October; the closer to 31 October, the busier the queue. The price depends on size, material, paint and electronics, so send a reference image for a quote.

Ideas to steal

• A group costume where each mask is a variation on one design.
• A doorstep display: gravestones with your family's names, a skull with LED eyes.
• A photo-booth prop set for a party: giant scissors, a witch hat, a cauldron.
• A Kazakh folklore twist: a jeztyrnak mask or a horned albasty for something no one else has.
